Softening the edges with a file or sandpaper will be perfect. You will have no problems with this.

It will be fine. It’s probably grounds for a warranty claim, but if you don’t want to deal with sending it back, it won’t cause any problems.

The largest cogs are the lowest-stress cogs on the teeth, and SRAM has proven that cassette cogs even work with intentionally *missing* teeth (check out the old OpenGlide cassettes). One slightly chipped tooth won’t cause any problems.

  3. yeah clean it up a little with a file/sandpaper and you’ll be good to go. I’ve ridden with cassettes (and chainrings) missing multiple teeth and never have had a real issue. Sometimes I’d get a slow shift if I shifted right when the missing tooth was in line with the derailleur but its hardly noticeable and doesn’t happen frequently.
