After several different interactions with DT Swiss I finally got the end caps I needed for standard QR front spacing. Wheels were rolling fine (for a few km) and then suddenly the rotor is rubbing against the fork and there's no clearance. Had a very long walk home. Flat mount calipers don't seem to have moved and the rotor is looking straight. Have tried skewer adjustments to maximum but just can't get the rotor off the fork. Welcome any advice.

I can see a spacer inside the fork on the non-brake side. Perhaps try switching the spacer to the brake side?
It’s hard to see from your pictures. But maybe the brake calipers are badly aligned.
Are the caps on the correct ends?
on the first picture it looks like the end cap is sitting behind the lockring?
can you make some photos with the discs removed and others with the endcaps removed?
I assume the endcaps are swapped left/right.
I’m surprised your wheel spun at all. Your lockring is practically touching the dropout.
can i see a picture looking down the rotor at the brake caliper?
just at a glance looks like you’re missing a spacer/washer or it was installed on the other side…
No end cap on the disc side.
The caps look to be on the wrong side. Look how far away from the dropout the drive side is and look at how close the NDS side is. You need to take it all apart and swap the caps. Put the wheel in with out the skewer and see if the rotor will line up.
I have no idea how you were able to ride like this, but I imagine that the cap wasn’t seated or some other catastrophy in waiting.
To be sure, the end cap has to be behind the rotor and seated all the way.
