I rebuilt this bike completely..
Except for the headset. I've tried multiple times to get the correct one, but I'm stuck
Does anyone have any information that could help me figure out what I need for this bike?
The old headset was rusted and exploded on the way out so I have little to go on.
It had some kind of hidden internal cup, but I just can't figure out what to buy.
Please. Any help I can get finding a part number or a clue would be greatly appreciated.

I would email trek or a local trek store and include a serial number. Someone is going to love a reason to find a needle in a haystack.
Why can’t you find the right one? Don’t you just need the proper size which is probably 1 1/8?
Under 2005 trek 1500 here the only info I could find was “slimstack, sealed” for the headset. Google says trek makes a 1/1/8″ headset currently called slimstack, but unclear how that relates to the original stock one

The most common standard for this generation of integrated/semi-integrated 1-1/8″ headsets is likely IS41 (Integrated, 41 mm OD bearing) or ZS44 (Zero Stack, 44.m cup OD), but Trek sometimes used proprietary or slightly different standards (like the VP A01ACK mentioned in some component lists).
For the 1-1/8″ steerer tube, the Crown Race inner diameter will be 30 mm
The Bearing Angle is often 45° x 45° for both the upper and lower bearings in these sealed-cartridge systems, or potentially a 36° angle on one or both.
The point I was trying to make is that there are only so many options and you should be able to figure it out by just looking at your steerer tube and your frame. It’s not some unique and never used again headset. Isn’t it Bontrager? Cane Creek used to be a common replacement for Trek bikes in the 2000’s.
1-remove all headset cup from frame , make sure expose the frame head tube without any parts on it. 2- measure the head tube inner diameter 3- look for correct head set on line. you can find some strange size on Ali express
