Today I've attempted to service the rear hub. I've managed to loosen the nuts on the non-drive side while leaving drive side untouched. When reinstalling the axle after servicing I noticed that the cones dont sit flush to the freewheel thread, leaving the bearings exposed. I tried cleaning the ball bearings and cones and removing all grease but the issue still remains. Any ideas what I could do?

If the cones are properly adjusted and the axle has no excessive play, the most likely explanation is that the seal washer simply moved. Get a pipe to go over the axle and gently tap the washer to the correct position.
